It took half a can of CB Blast, a butane torch, and a 2-foot breaker bar, but A/F sensor #1 in bank 2 finally surrendered. However, the threads on it are damaged, as well as the threads in the exhaust manifold (photos attached).

What caused this? Was it cross-threaded at the factory? The threads looked flattened. Is it something I did removing it? Was it the heat from the torch?

It was probably just "frozen" in from age. A fellow dyno tuner and I see it all the time on motorcycles that are only a few years old. The only way to reduce the possibility of stripping threads is the back & forth, loosen/tighten method. Sometimes heating makes it worse.

So, Doctor, is there any way to salvage those damaged threads in the manifold?
